Position Overview The Senior Process Development Engineer (Injection Molding) is responsible for developing, optimizing, and validating robust plastic injection molding manufacturing processes. This role serves as a subject matter expert in tool/mold design review, scientific molding principles, material selection, and process optimization to ensure seamless transition of new products from design to mass production while maintaining safety, high quality, and optimal yield.

Key Responsibilities

- Process Development & Scientific Molding: Develop, establish, and optimize stable injection molding process parameters using scientific molding principles (e.g., RJG, decoupled molding techniques).
- New Product Introduction (NPI): Collaborate with product design and tooling engineering teams during early-stage development to ensure Design for Manufacturability (DFM) and Design for Assembly (DFA).
- Tooling & Equipment Validation: Lead IQ/OQ/PQ (Installation, Operational, and Performance Qualification) protocols for new molds, presses, and auxiliary equipment.
- Process Optimization & Continuous Improvement: Utilize Lean, Six Sigma, and Design of Experiments (DOE) methodologies to minimize cycle times, reduce scrap rates, and improve overall process capability ($C_{pk}$).
- Root Cause Analysis & Troubleshooting: Perform structured root cause analysis (8D, 5-Why, Fishbone) for manufacturing defects, yield losses, or tooling failures, implementing effective corrective and preventive actions (CAPA).
- Documentation & Compliance:



Author and maintain detailed process documentation, including Standard Operating Procedures (SOPs), Process Flow Diagrams (PFDs), Process Failure Mode and Effects Analysis (PFMEA), and technical reports.
- Cross-Functional Leadership: Mentor junior engineers and technicians, partnering closely with Quality, Operations, and Maintenance teams to ensure smooth handoffs to full production.

Qualifications & Skills

Required

- Education: Bachelor’s degree in Mechanical Engineering, Plastics Engineering, Chemical Engineering, or a related technical discipline.
- Experience: 5+ years of hands-on experience in injection molding process development and tooling within a manufacturing environment (e.g., automotive, medical devices, electronics, or consumer products).
- Certifications: Master Molder Certification (RJG Level 1 or Level 2) highly desirable.
- Technical Expertise:
- Deep understanding of plastic materials (resins, polymers, additives) and their processing characteristics.
- Experience with scientific molding tools, cavity pressure transducers, and process monitoring systems (e.g., eDART).
- Strong proficiency with statistical analysis software (e.g., Minitab) and CAD tools (e.g., SolidWorks, Creo, or Moldflow analysis).
- Soft Skills: Excellent problem-solving, communication, and project management skills; ability to work effectively in cross-functional team environments.
